An AC drain pan overflow means the water your air conditioner makes every day is missing its way out and finding your ceiling instead. It almost always traces back to one of three specific failures in the attic, not a mystery leak.
The line that clogs
Every attic air handler pushes its condensate down a thin plastic pipe called the primary line, and that line collects algae and dust the same way a shower drain does over time. Left alone, the buildup narrows the pipe until water backs up faster than it can drain out. The system doesn’t fail all at once. It slows down for weeks, then one humid afternoon it can’t keep up, and water finds the top of the ceiling below instead of the drain outside.
The pan that rusts through
Older metal drain pans sit under the coil for years, catching condensate day after day in a humid attic. Rust eventually opens a small hole in the bottom, and from that point on, some of the water the coil produces never reaches the drain line at all. It drips straight through the pan’s own floor onto whatever sits underneath, usually attic insulation first, then the ceiling drywall.
The float switch that doesn’t catch it
A float switch is the backup: a small sensor built to shut the AC off the moment water rises too high in the pan, before it can spill over the edge. When the switch is stuck, dead, or wired wrong, nothing stops the pan from overflowing once the line or the pan itself has already failed. It’s the one part of this whole system built specifically to prevent a ceiling stain, and it’s often the one part nobody’s checked in years.
What a Texas summer asks of that system
Air conditioners pull moisture out of the air as a normal part of cooling it, and a Gulf Coast summer hands them a lot of moisture to pull. On a hot, humid day, an attic air handler can condense gallons of water, and every bit of it has to leave the house through that thin plastic line. The system is built to handle that load. It just has almost no room for error once one part of it stops working.
How the drain system is supposed to work
Warm, humid air passes over the cold evaporator coil inside the air handler, and the moisture that condenses out of it collects in a shallow pan underneath. From there, the primary line carries it out of the attic and releases it somewhere safe, usually near an exterior wall. Between the pan and the ceiling stain
Overflow water rarely falls straight down and announces itself right away. It usually spreads across the top of the attic insulation first, soaking it well before it ever reaches the drywall below. If the ceiling is already sagging
A bulge or a soft spot in ceiling drywall means water has pooled above it, and drywall can hold more weight than it looks like it should before it fails. Two trades, one ceiling
The cause itself belongs to an HVAC technician: clearing the line, patching or swapping the pan, restoring the float switch. That’s not a job a restoration crew does.
